I just upgraded my micro sd card to a 512GB one and formatted the card in multiple ways (Switch and PC). Then copied/pasted the contents from the old (working) card to the new larger card. I can enter RCM and Hekate 6.1.1 like normal. Its when I launch the payload Fusee.bin results in the error. I can swap out to the old (working) card and everything works fine. Is there something I'm missing? I've tried a bunch of things but nothing changes. Any ideas what I need to do?

You probably use a partition-based emuMMC on your SD card. The files and folders you can see and copy-paste do not include this partition. If so, you need to use Hekate or some PC tool like NxNandManager, see https://rentry.org/EmuNANDNewSDcard
